I am about to order my glass to build the overflow on a 40B and wondering
if there is a problem with a bulkhead how do you remove it? Is everyone making it that big so the 1" elbow can be unscrewed? Or install them and
build the c2c overflow around them?

I guess since the overflow will be more or less permanent, I would see how much of the bulkhead's threads you actually need, cut it to length and use this length as the inside dimension of the c2c trough.

I am/was faced with a similar predicament, as I wanted to have a very narrow trough of ~1" or so.
Ultimately I decided I would be happier making one out of acrylic, worst case scenario I might have to repair or construct a new trough should I need to replace the bulkhead. (Relatively easy as I am going toothless.)
This should be cleaner look and be less intrusive to the tank should I need to do such a repair, fingers crossed.
