Issue drilling return line

At the end of drilling the return line, this splitting occurred. Is this useable or just a guaranteed issue down the road?

I would be very wary about using that tank. The chipping out of the glass has weakened that panel some, and since it appears to be wider that what the bulkhead will cover there is a chance for it to spread IMO.

It also looks like there may be some small cracks started in the chipping. It is always hard to tell from pictures though.

So sorry that you ran into this problem. It is frustrating when you get right to the end of drilling a hole only to have something like this happen.
 
Start over.

Or patch the glass with another piece of glass, and silicone, then redrill.

Not sure I would trust it depending on tank size.
 
Agree, I think I'd consider this tank a loss. If you wanted to attempt to salvage it, see if you can find a bulkhead with a larger diameter hole than all of that and re-drill it. Like drilling a cavity, you'll have to remove all the damage. I don't know how big that whole mess is, so you might not be able to find something big enough.
If it's a large/expensive tank, you could look into replacing that side. But it'll almost certainly be cheaper and easier to fix the problem now rather than wait and see if you have a leak you'll forever be dealing with, or worse, a catastrophic failure at some point.
 
I dont see any cracks but, Your bulkhead wont seal very well without a large amount of silicone.
I would be worried about the scallops eventually spreading.
 
A quick glance at BRS shows they have 2 inch bulkheads. You'd drill a hole 2.83" in diameter. If that would encompass the original hole plus all broken/chipped/delaminated area around it, you could try that.
