I need some guidance on a 75 gal build i am planning. I am going to use 16" synergy ghost overflow. I will drill the tank for the return as well but now sure on the size of drill bit, bulkhead, and tubing. I would like to use a 1 inch return to the bulk head but from what i see most loc-line only goes up to 3/4? what are you guys doing about your return ?

You only need between 150-300 GPH through that return, so 3/4 or 1" should be fine. I'd take 1" up to the tank myself....not sure I'd do loc-line. YMMV though! :)

the ghost over flow is like 1200 gph. what is your suggestion if not using loc-line? can you post a pic?what can i use from bulkhead in the tank?

i can also go 3/4 bulkhead then a 3/4 90% elbow to a 3/4 to 1 inch reducer and the tube to the pump is 1 inch.

They probably have a smaller model you could use, but there's nothing wrong with an oversized unit on these....it'll just be REAL quiet. :) (Even the smaller one would be really quiet.)

I usually do a DIY spraybar...mostly inspired by what you'd see on a classic Fluval or Eheim canister installation.

Loc-line is fine, but if you were concerned about the size I was just saying don't bother. 3/4" or 1/2" would either probably be fine IMO.

You can also literally just put a screen across the outlet (to keep snails and fish out) and run it wide open if you want.

Check out the strainers and screens from Lifegard Aquatics, for some examples:

They're marketed for draining water...but they work in both directions. ;)

Just an idea!
