You can get coloured Sch 40 pipe from most retailers even some fittings as well.

I already have a box of the red and blue from BRS, 2 ft and 4 ft lengths. What they don't have (as far as I can tell) is colored elbows and fittings. I'm sure they're out there, I just didn't find any on BRS.

See above PVCfittingsOnline and Formufit have them both. I "Believe" Aquarium Specialty and Premium both carry them as well.

Painting PVC is also an option but is significantly more work and you need to make sure you don't paint surfaces that need to be welded.

That's the problem. The hole is 1.78". The Schedule 80 bulkhead is 1.88". Picked up an ABS bulkhead locally and it fits.

Frustrating.

The schedule 40 bulkhead that you had will have a bit of extra room in the hole but seal up watertight just fine. Would also not argue that a schedule 80 for the bulkhead is a good choice, nor that for the rest of the plumbing, aside from bulkhead, schedule 80 is not needed or a good idea. Just way overkill

Too bad you can't take it to the store like i mentioned before. Maybe you could try someone off of angies list or something since they check peoples background check records and they'd have to come into your home?

The design spec says the returns are drilled for 1", and indeed the hole is nearly 2".

BRS sells a 1" bulkhead.

You would think that a hole drilled for a 1" bulkhead (by a very experienced tank manufacturer) would easily accommodate a 1" bulkhead. But you'd be wrong.

So I put together my third plumbing order with BRS all based on 1" pipework to the returns, the reducers from the UV, the loc-line assemblies etc. Then I paid $65 to overnight it so I could get it all together this week.

And the 1" bulkhead is too large for the 1.75" hole.

Yes, I know somehow or other that this is all on me. But as one who has been trying to sort this all out now for weeks, I am ready to scream.

The plumbing conventions are ridiculously obtuse and misleading. Any normal human being would agree that something called a 1" bulkhead should easily fit in a hole nearly twice that &*^%ing size.

I have a drill bit for 1"bulkhead and grey gate 1",3/4,1/2.

BTDT with a stuck bulkhead nut. Had to use a Dremel.
