Plumbing questions on my 90G

I just set up my 90G and did a water test. came out not so good because both sides leaked.

With the bulkhead inside the overflow I couldnt get it flush against the back of the tank, which I am guessing is why the leak occurred. I had a rubber gasket inside the overflow and behind it as well. but it just didnt seem to work either way.


The return also has given me some problems. The rubber gasket is a bit worn and I am guessing it is the issue.I attempted to take it apart again, and Well the white pvc pipe is stuck in the bulkhead. and when I attempted to dislodge it I chipped the glass. I am guessing my only option is cutting the pipe? I really dont want to do that, and thought about maybe using silicone or epoxy to seal the return. Is that a good or bad idea? I know it will be a B to remove at some point, but I think this could be an option. if anyone has experience with doing this that would be great.
 
Can you post some pictures, sounds like you might need new bulk heads, the ones you are using new?

on the overflow, the problem was the bulkhead was backwards. I cant put it in the right way because of the overflow is too small and it is not attached to the glass but the bulkhead goes into the back of it through a whole, keeping it from sealing. I am buying and siliconing a new real overflow to the glass and repiping using Wet/Dry Aquarium Filter Accessories: Wet/Dry Filter Drain Kit by Magnavore

here is the return, where the pvc is stuck to the bulkhead. I could cut off and replumb, but would like to know if siliconing around the return nozzle would be ok to seal it, as the rubber gasket is old.

 
The bulkhead on the overflow box should seal the way you have it as long as you have a gasket on the flange side, outside in that example.

As far as the return, I would cut it apart and buy youself a thread x thread bulkhead to replace it so you can replumb or change things if needed, its easy with a threaded joint versus cutting things apart and wasting them.

If they are old I would try to locate replacement gaskets first to see if that would fix the problem and switch to threaded bulkhead for return(s) as recommended above.

Oh, okay. So just have a gasket on the outside. well that makes sense. That will save me a few dollars thank you Reefer55 and Rat. and on the return. could I fit a new gasket over the bulkhead or just cut it like you said?
