So I have an IM Fusion 20 that I plumbed with an overflow into a 20 gallon high sump.

The sump will have nothing but a refugium area and a return pump area.

As I dont have a skimmer and dont need to keep the water level at X inches down there, can I just make my own dividers with eggcrate covered with screen to separate the refugium from the return pump? The sump will have a uniform height, be able to support any backflow from return line and ATO, and still have copepods be able to be sucked through the netting/eggcrate.

Does anyone see any problems with this setup vs trying to cut glass baffles, etc?

You can do what you are planning. Keep in mind one reason to use baffles is to reduce the amount of micro bubbles reentering the system.

If my return line is to the back area of the All In One tank vs the display, will that have any difference? This will be a fish only tank, for the time being at least, so not too worried, unless the bubbles are glaringly obvious.

It may, personally I would put at least 1 baffle in. Easier dry than wet to put one in.
