Overflow came without Holes.

You can use a normal hole saw.

Be sure you have it clamped down. Acrylic is grabby.

The holes are the same size as glass.

If you have never messed with acrylic before, might I suggest sending it back and contact Will at fijibcube.com? His prices are great and customer service is top notch.

i recommend the Eshopps Eclipse series, very low profile on the inside, and silent when dialed in properly. also includes a glass hole saw with a drill guide
 
Does acrylic need to be lubricated like glass? Also dumb question but, same size holes as aquarium holes correct?
Does not get hot like glass However wetting would not hurt as plastic will bind to blade as it gets warm. Same size Yes as you will need to slide bulkhead right through at a tight fit as possible.

Does anyone have their return pump line straight into theit tank or does it hang above the tank? Or another hole drilled fo the return line? I heard on bulk reef supply said 3/4 inch is most common, but my pvc will be 1 and a half inch. What size should my return line be?

my overflow drain pipes are 1" and my return is 3/4" drilled. you can also get hang on the back return pipes but i personally dont like a pipe going up and over the tank. tank covers are also more difficult if you go that way.

Do you need another bulkhead for that hole? Also if im using 1 and a half inch drain piping, should I use 1 inch return piping?

yep you need another bulkhead. get one with threads on the inside so you can attach Loc-Line to it to add direction to your return. you should consider how much flow you want, and look at the maximum flow rate of each size of piping, as well as what will actually fit on your return pump.

google PVC pipe flow rate and there should be general info on how much they can handle. i doubt you would really approach the max flow rate of the pipes but its a matter of what pump you are using and how much of a turnover you want in your setup
