plumbing question

Mag drive pump. What size?
Looks like a 5/8 id hose will fit snug
 
It's always a good idea to get new bulkheads. They're not too durable and if already have it apart why not replace with new. With that said, looks like you have the right ones. The barb end bulkhead for return pump is perfect, and for drain you need slip connect on both sides, which looks like that's what you got. For drain you want at least 1". Hard to tell from pic. Stick a 1" pvc pipe into bulkhead. If it fits snug you have a 1"

I want to pvc the return also instead of using hoses. Would the barb end bulkhead prevent that.

Mag 5 for 110 gal at around 5 feet of head height is too small a pump. You want about 500 gph making it up to tank and your mag 5 is probably half that.

Not only will hard plumbing be harder to do, and add more bends and sharper bends, but it will offer more leverage on plumbing when leaned on, or bumped into, which will put more stress on the weak spot, which is the bulkhead. Also, with return line, you will need to convert to tubing at some point to attach to pump. Tubing will easily bend and keep leverage/stress away from bulkhead. As well isolate vibration and keep tank a bit quieter.
If you're going to hard plumb anything do the drain, and add a union so you can disconnect without cutting it apart

Where should i add the union
 
Can lead a horse to water, but...
Would use hose, but...
If you are going to hard plumb, put Union on vertical/down from tank piece.
 
Try to use two 45 deg elbows, instead of one 90, wherever possible
 
I still think you are better off converting to a herbie. You can use the 1 inch as your main and use the 2 inch straight down as your emergency Hard plumb your return over the top and split into 2. This will also serve to give your tank more flow. The 1 inch main in a herbie at full syphon will give you 1200gph which is more than enough flow
